According to Jeff, he can reproduce the same issue with the 2.6.32-220.4.2.el6_lustre shipped with lustre 2.2, while the stock kernel from Red Hat works again just fine. The following are two kernel boot sequences from the same system. kernel-2.6.32-220.4.2.el6_lustre.x86_64 (fails) and kernel-2.6.32-220.4.2.el6.x86_64 (no issue). The hardware is Intel S2600JFQ motherboard, 2x Xeon E5-2660 processors, 32GB ram and a SATA boot drive. This issue also occurs on 1.87-wc1 installs using CentOS 5.8 as well. The issue is the same, standard release CentOS kernels are stable, Whamcloud patched kernels crash. So this impacts 1.8 and 2.2 release trees. Based on some of the previous crashes I saw I modified the boot disk configuration; from the standard RHEL/CentOS LVM2 based boot partition/FS scheme using ext4 to a more simple three standard partition [boot/root/swap] format with ext2 for boot and ext3 for root. Removing the LVM2/ext4 from the boot drive configuration did not clear the issue. I also tried several types of boot disk hardware (Seagate, Hitachi, WD, Intel SSD, etc) with no positive change. It appears that this issue is caused by the kernel mods made to support Lustre and those changes impact the Intel isci SAS/SATA driver or one of its dependencies. I can provide remote access to this platform via ssh if it is useful. |

Jeff To be clear, did the most recent results you posted include the blkdev_tunables-2.6-rhel5.patch? As part of isolating the problem we would like to know if removing that patch from the equation alters the behaviour... Thanks Peter |

I removed the blkdev_tunables-2.6-rhel6.patch and recompiled. The resulting kernel RPM does boot properly. I am running disk stress tests on the boot disk during the day today to make sure it is stable. So far it appears removing the blkdev_tunables-2.6-rhel6.patch resolves the issue. My guess is that removing the same patch and building a 1.8 kernel on kernel-2.6.18-308.1.1 and booting it on this Sandy Bridge Xeon platform with the isci onboard SAS/SATA controller would have a similar successful outcome. |

Aggressive testing of system boot disks using fio have been run successfully on 1.8 and 2.2 branch kernels (2.6.18-308.1.1 and 2.6.32-220.4.2) with the blkdev_tunables patch removed. It appears that the current blkdev_tunables patch negatively impacts stability of the isci SAS/SATA controller kernel driver. |

Compiled and successfully booted 2.6.32.lustre22_9c8f747 on the CentOS 6.2 system with isci SAS/SATA driver. Winner winner, chicken dinner! Starting looping fio testing now to stress the boot disk and isci interface. I will report back on fio/stress results. |

After test via remote access. I conclude that we have to set isci_sht.sg_tablesize = 128 in rhel5. Since we change MAX_PHYS_SEGMENTS,MAX_HW_SEGMENTS,BLK_DEF_MAX_SECTORS. The sci_io_request_get_dma_addr() will receive a sg_index over its upper limit SCI_MAX_SCATTER_GATHER_ELEMENTS. If restore either MAX_PHYS_SEGMENTS or BLK_DEF_MAX_SECTORS to default value. Then the driver works well. But we will lost performance if restore them. So just set isci driver it still can work in default mode then. |
